Hello, My Aerotrek A 240 is the same way. I just take the pipe off and replace it, just the cost of two new exhaust nuts. Not an issue for me.

    Thanks Allan,
I also dug up a couple of others encountering the same thing.

Yeah, it can be looked at as not a big deal.
In a way it depends how often you run up enough hours for an oil/filter change.

One concern is how many times can you remove and replace locknuts from those studs before the threads get worn or damaged? The studs would be a bear to remove and replace as Rotax has them in there with a special locker compound that`s essentially a glue.

CTK is sending me a straight pipe without the bend that will give me more clearance. Some installations need the bend to give clearance to a coolant hose.

have the same issue. rotax 912 UL in a skyranger.

the older shorter oil filter went on just, now with the longer filter it is a real wrestle and only just possible.

I have run into this a few times. You have a couple of choices. You can try to loosen the four pipes and adjust the whole muffler over to the left(tractor prop setup) an inch either temporarily or permanently and give yourself that little extra room up by the filter. Some can't do this with their setup. For some the only option may be to remove that exhaust pipe each time. Maybe some sort of a exhaust pipe/muffler permanent modification?

In my case this appears to be resolved by the exhaust manufacturer custom making me a different number two header exhaust pipe. Responsive customer service, but Not cheap. Should arrive soon. And in some installations that would still not be an option because by making header pipe have more clearance from filter they may run into clearance issues in the other side with coolant lines or other obstructions.

Would have hoped that Briliant engineers at Rotax would have considered this before increasing length of filter, particularly since many about text engines run with Rotax's own exhaust header.

    P.S., a belated follow up:
CTK DiD supply the corrected part... Though it took Dom time.
Although IMO CTK shared, along with Rotax, some responsibility for us finding ourselves with this problem (in that they didn't on their in-house 912 test jig ever check for clearance with the newer longer filter...not until after we received our exhaust from them and reported the problem.... they charged us a not insignificant full retail price for fabricating and supplying the needed unbent #2 header. And did take quite some time to do so. On the other hand, to their credit, they did communicate well with us, recognized it was a real issue, and did supply a fix. Further to their credit when the first straight #2 replacement pipe arrived and it turned out the had made an error in the offset (something I spotted before installing it) they corrected and supplied a second one at no cost. And didn,t even ask us to ship back any of the now extra headers we have.

It works with the stock Rotax muffler setup, but some MFG's change it just enough to make it a little too tight.
